The Sixty Percent Rule on a Delaminated Wall
When repair labor approaches sixty percent of replacement cost, replacement usually delivers better value because it resets the assembly rather than restoring part of it. On RV laminate, the deciding factors are substrate condition, framing integrity and how many separate debonded zones there are.
The sixty percent rule is not an RV rule, it is a collision trades rule, and it holds up reasonably well on laminate.
The logic: a repair at sixty percent of replacement cost is buying less remaining service life than the replacement would. You spend most of the money and get part of the outcome. Below sixty percent, repair wins comfortably. Above it, replacement usually does.
Applying it needs real numbers, so here they are.
The numbers at our posted rates
- Delamination repair on a mapped area: $1,500 to $20,000 and up, 10 to 100 labor hours
- Full panel replacement: $2,500 to $25,000 and up, 20 to 120 labor hours
- Wall and ceiling panel repair, interior: $500 to $9,500
- Body and paint labor: $210 per hour, paint materials $55 per paint hour
The ranges overlap heavily, which is exactly why this decision needs the specific vehicle rather than a rule of thumb applied blind.
The three facts that decide it
Substrate condition. If the substrate is sound, a rebond is straightforward: separate, clean, apply adhesive, press under pressure until cured. If the substrate has failed, it has to come out, and now you are doing most of a panel replacement anyway without the benefit of a new panel.
Composite substrate does not rot. It debonds but it stays dimensionally sound, and that pushes many composite walls toward repair. Lauan plywood swells, delaminates internally and rots, and once it has, repair is usually the wrong answer.
Framing integrity. The aluminum tube framework behind the laminate either survived or it did not. Corrosion at the tube joints, particularly where water has sat for years, is the finding that ends a repair argument. You cannot rebond a skin to framing that will not hold a fastener.
This is also the finding you cannot make from outside, which is why a firm repair versus replace answer requires teardown.
Number of separate zones. One large debonded area is one repair. Four separate zones spread across a wall is four repairs, each with its own setup, access and blend, and four repairs on one panel adds up past the cost of one panel.
We count zones during tap testing and it changes the recommendation regularly.
Where the rule does not apply
When the panel is unavailable. On a discontinued coach there may be no panel to buy, in which case the comparison is repair versus fabrication. We mould fiberglass sections and form aluminum panels in house, so fabrication is a real option, but it is a labor number rather than a parts number and it changes the arithmetic.
When the vehicle is genuinely worth restoring. A vintage or collectible coach can justify a repair figure that makes no sense on a mainstream unit. That is the owner call and we do not argue with it, we just make sure the number is visible before it is committed.
When the whole vehicle is near the threshold. If the wall is at sixty percent, the roof membrane is fifteen years old and the floor is soft at two slide edges, the conversation is not about the wall. It is about whether the vehicle is worth the total, and we will add up roof at $4,500 to $22,000, walls at $1,500 to $20,000 and floor at $1,200 to $12,000 and put that against the vehicle value rather than quoting the wall in isolation.
That conversation costs us jobs and we have it anyway, because the alternative is someone spending forty thousand dollars over two years discovering it in pieces.
The sequence that gets you a real answer
- Tap test to map extent and count zones. Free, and you can do it yourself.
- Moisture readings to establish whether water is present and where it is entering.
- Open a small area at the worst point to see substrate and framing condition. This is where teardown earns its keep.
- Then, and only then, compare repair labor against replacement.
Skipping step three is how shops produce repair quotes that turn into replacement invoices. There is no way to know what the substrate looks like without looking at it, and any confidence expressed without looking is decoration.
