Fiberglass on an RV is not a solid material, it is a laminate, and almost every expensive fiberglass problem is a bond failure rather than a material failure. The fiberglass itself is usually fine. What let go is the adhesive holding it to the substrate underneath.
That is why a crack you can cover with your thumb sometimes costs three hundred dollars and sometimes costs eleven thousand. The visible crack is not the job. The debonded area around it is.
How is an RV sidewall actually built?
From outside in: gelcoat, then a fiberglass skin, then adhesive, then a substrate which is either Azdel composite or lauan plywood, then the aluminum or wood framing, then the interior panel. Foam insulation fills the framing bays.
The adhesive bond between skin and substrate is the structural element. It is what lets a thin fiberglass skin and a light frame act as one stiff panel. Break that bond over any meaningful area and the panel loses most of its stiffness, which is why delamination is a structural problem and not a cosmetic one.
Substrate choice matters enormously for repair. Azdel is a polypropylene composite and it does not absorb water. Lauan is plywood and it does, which is why coaches built with lauan suffer far worse consequences from the same seam leak.
What causes fiberglass damage on RVs?
Impact is the obvious one and it is the least common cause of the expensive work. Far more damage comes from water and heat.
Water entering at a failed seam, a window frame, a roof penetration or a marker light wicks between skin and substrate and destroys the adhesive bond. On lauan built coaches it also rots the substrate itself. Heat cycling in Southern California sun then works the weakened bond loose over a wider area every summer.
Stress cracking is the third cause: framing that flexes more than the skin can tolerate, usually around slide openings, windows and cap seams where the panel is discontinuous.
How do you tell cosmetic damage from structural?
Tap testing and moisture metering, before anything is repaired.
A sound laminate returns a sharp, consistent tone. A debonded area returns a dull hollow tone, and the boundary between the two is audible and mappable. We map it with tape on the panel and photograph it, which is how the repair area gets defined and how a carrier gets shown why the repair is bigger than the visible crack.
Moisture metering tells you whether water is still present, which determines whether the panel has to be dried before repair. Bonding to a wet substrate guarantees the repair fails.
