Lithium and Solar Turned Van Repair Into an Electrical Job

Camper van conversions now routinely carry lithium banks, substantial solar arrays and inverter systems. Body work on these vehicles requires isolating, documenting and reconfiguring that system correctly, which makes electrical capability part of collision repair rather than adjacent to it.

Ten years ago a Class B van had a battery, a converter and a small solar panel. Today a well specified conversion has several hundred amp hours of lithium, a kilowatt or more of solar, a large inverter, a DC to DC charger and a monitoring system.

That is a substantial electrical installation, and it is now part of every body repair on these vehicles.

Why it affects body work at all

Because the system is threaded through the structure you need to reach.

Solar wiring runs from roof penetrations down through wall cavities. Battery cables run under floors and through structural members. The inverter, charge controller and distribution are usually mounted to structure, frequently in a location chosen for convenience rather than access.

So a sidewall repair on a converted van means the electrical system comes apart. Not switched off. Apart.

Isolation is not just disconnection

A lithium bank is a stored energy source and it stays one after the switch is off.

Proper isolation means the bank is disconnected at the correct point in the correct sequence, terminals protected, and the system verified de energised before anyone works near it. Large lithium banks have enough available current to be genuinely dangerous to short.

That is not complicated work, it is procedural work, and the risk is entirely in doing it casually rather than in doing it at all.

Configuration is the part that gets lost

Here is the failure mode nobody anticipates.

A system comes apart, gets reassembled correctly, and does not behave the same. Because the physical wiring is right and the configuration is not.

Charge controllers have battery chemistry profiles, voltage setpoints and temperature compensation. Inverters have low voltage cutoffs and transfer settings. Battery monitors have capacity, Peukert and charge efficiency parameters. DC to DC chargers have profiles.

None of that is visible from the wiring. If it was not recorded before disassembly, it is being reconstructed from defaults, and defaults are frequently wrong for a specific bank.

So we photograph and record every configuration screen before anything is disconnected. It takes twenty minutes and it prevents a system that charges to the wrong voltage and quietly damages an expensive battery bank.

What we find on existing installations

Because access is open anyway, and because these findings are common.

Undersized conductors for the actual load. Frequent on owner builds, particularly on inverter feeds. A cable that gets warm is a cable that is undersized.

Fusing in the wrong place or absent. Battery positive should be fused at the battery, close to the terminal. Frequently it is not.

Chafe points. Cables run through structure without protection at the pass through. This is the most common finding and it is the one most likely to eventually cause a fire.

Ground path assumptions. A system grounded through the vehicle chassis relying on a connection nobody verified.

Solar penetrations sealed with silicone. Multiple times, over previous silicone. Which is a roof leak with an electrical component.

We report all of it whether or not it is in scope, because a customer who does not know their inverter feed is undersized cannot decide to fix it.

The costs

Electrical and mechanical work at our posted $260 per hour rate.

  • 12 volt electrical systems: $250 to $4,500 at 1 to 20 labor hours
  • 120 volt systems: $350 to $6,500 at 2 to 26 hours
  • Battery and charging systems: $350 to $12,000 at 2 to 50 hours
  • Solar panel installation and repair: $850 to $18,000 at 5 to 70 hours
  • Inverter and converter repair: $500 to $8,500 at 3 to 35 hours
  • Wiring and fuse box repair: $350 to $9,500 at 2 to 40 hours

Diagnostics at $285 per hour with a one hour minimum, refundable as a credit against an authorized repair.

The upgrade conversation, honestly

Body work is a reasonable time to upgrade electrical, because the access is already open and paying for that access once instead of twice is a real saving.

It is also a reasonable time to be talked into more than you need, so here is the honest framing.

Worth doing while open: correcting undersized conductors, adding or relocating fusing, protecting chafe points, resealing roof penetrations properly. All of that is safety and none of it is optional in any meaningful sense.

Worth considering: capacity increases, if your actual usage justifies them. Assess load first, then size. A bank sized on aspiration rather than measurement is money in a cupboard.

Not worth doing because you are already in there: replacing functioning equipment for newer functioning equipment.
