The decision to overhaul rather than service is made from measurement. A load bank test shows what the set can actually deliver against its rating, and compression and leak down tests show whether the engine can still seal. Those numbers, not the age of the unit, decide the repair path.

It matters because generator repair is a place where owners get sold parts. Control boards, voltage regulators and brush kits are easy to sell and are frequently not the fault. Testing first is cheaper than parts first every single time.

When is a carburetor rebuilt and when is it replaced?

Rebuild when the body is sound and the fault is deposits, a worn needle and seat, a stuck float or a perished gasket. A rebuild kit plus ultrasonic cleaning restores the passages, and on a set that is otherwise healthy this is the most common single repair we perform.

Replace when the throttle shaft bore is worn, which lets air past the shaft and produces a lean condition no adjustment will fix, or when the body is corroded internally from long term ethanol exposure, or when the emulsion tube passages are eroded. Those are not restorable by cleaning and continuing to chase them wastes labor.

Either way, fuel supply upstream is verified first. Rebuilding a carburetor fed by a weak pump or a blocked tank pickup screen produces a set that behaves exactly as it did before, and the owner reasonably concludes the rebuild failed. Volume and pressure at the carburetor inlet get measured before the carburetor comes off.

How do you diagnose the alternator end?

By separating the engine from the electrical end. If the engine holds speed under load and the output still sags, the fault is electrical. If engine speed drops when load is applied, the fault is fuel or mechanical and no electrical part will fix it. That single test eliminates most misdiagnosis.

From there the alternator end has a short list. Brushes and slip rings wear and produce declining or erratic output. The rotor and stator windings can go open or short, which is measurable with resistance and insulation testing. The voltage regulator or control board can fail to excite the field, which produces no output at all rather than weak output. Capacitors on capacitor excited sets fail and produce the same no output symptom.

Frequency is the other clue. Output frequency is a direct function of engine speed on these sets, so a reading well off 60 hertz points at the governor or engine rather than the alternator. Owners with sensitive electronics notice this before anything else, because equipment misbehaves long before the voltage reads obviously wrong.

  • Weak output with stable engine speed: brushes, slip rings or windings
  • Output that sags with falling engine speed: fuel or mechanical, not electrical
  • Frequency off 60 hertz: governor adjustment or engine speed fault
  • Erratic output that changes with vibration: connection or brush contact

What happens in an engine overhaul on a generator set?

Compression and leak down testing come first. Low compression on a constant speed generator engine is usually valve related rather than ring related, because these engines run at fixed speed under sustained load and burned or tight valves are the common failure. Leak down testing tells you where the leak is: intake, exhaust or crankcase.

A valve job on a small generator engine means head removal, valve and seat reconditioning or replacement, and lash reset. On gasoline sets that carbon buildup from years of light loading is exactly what caused the problem, so the combustion chamber is cleaned as part of the same operation.

Beyond that, a full overhaul takes in rings, bearings and the cylinder. At that point the honest conversation is about economics. A set with 4,000 hours and a scored cylinder is often better replaced than rebuilt, and we present both figures rather than defaulting to whichever produces more labor.

How much of the cost is access?

More than owners expect. Motorhome generators sit in a bay on a slide out tray, and getting that tray out means disconnecting fuel, exhaust, control wiring and the AC output, sometimes with a fuel line that has not been disturbed in fifteen years.

On some builds the generator sits behind a bay wall, under a step or ahead of the front axle in a compartment that requires removing adjacent components. Those layouts add several hours before any repair begins, and they are why the same carburetor rebuild can be a four hour job on one coach and a nine hour job on another.

Common Problems and How We Solve Them

A rebuilt carburetor did not fix the problem.

SolutionFuel supply upstream was probably never verified. A weak pump, a restricted filter or a fouled tank pickup screen produces identical symptoms. We measure volume and pressure at the inlet before touching the carburetor.

The set produces no AC output at all.

SolutionThat points at excitation, the control board, a capacitor or the output breaker rather than fuel. Winding resistance and excitation testing identify it without replacing parts speculatively.

Output voltage is fine but sensitive electronics misbehave.

SolutionCheck frequency. Output frequency follows engine speed on these sets, and a governor slightly out of adjustment produces correct voltage at the wrong frequency.
