RV and Truck Panel Replacement in Yorba Linda
Panel replacement removes a damaged exterior panel or section and installs a new one, bonded, riveted or fastened per the original construction. On RVs and trucks it runs $750 to $12,000 at 5 to 60 labor hours. Seam placement decides whether the repair is visible afterward.
Replacing a panel sounds like the simple option and on a truck it usually is. Order the part, fit it, align the gaps, paint it. On a recreational vehicle it is frequently the harder path, because the panel you need has not been made in a decade and because RV sidewalls do not come in convenient pieces.
A laminated coach sidewall is manufactured as a single sheet running most of the length of the vehicle. Replacing all of it is a major operation. Replacing part of it means creating a seam that did not exist, and where you put that seam determines whether anyone ever notices the repair.
When does replacement beat repair?
Three conditions. When the panel is torn or holed beyond what the material will accept. When the damage crosses enough compound curvature that rebuilding the contour accurately would take longer than fitting a new part. And when repair hours simply exceed the cost of the panel plus installation, which is common on trucks and vans where stamped panels are inexpensive.
There is a fourth condition specific to RVs: water. A sidewall that has taken water into the substrate is not a candidate for surface repair regardless of how the outside looks. Wet lauan and saturated foam core have no structural value, and skinning over them buys a season. That section comes out.
What pushes the decision back toward repair on RVs is parts. When the panel does not exist, repair or fabrication are the only options, and we will tell you honestly which of those two we are recommending and what it costs.
Where do you put the seam on a sidewall that had none?
At a location the eye already expects a line. A graphic edge, an existing molding, a compartment door surround, a window frame edge, a slide perimeter or a cap joint. A seam placed at one of those disappears because there was already visual interruption there.
A seam placed in the middle of a flat panel is visible forever regardless of how well it is bonded and finished, because you are looking at a butt joint in a laminate that will move seasonally. It will telegraph. Not immediately, but reliably.
Seam construction matters as much as location. A properly done sidewall section joint uses a backing splice bonded behind the joint so load transfers across it, not a butt joint held together by filler. The splice is what keeps the seam from working loose over years of road input, and it is one of the differences you cannot see at delivery.

What happens when the panel is no longer available?
We fabricate it. Fiberglass panels and sections can be moulded from a pattern taken off the opposite side of the same vehicle, which produces a part with correct curvature and texture. Aluminum is formed in house. Structural backing and framing members are fabricated to match original section and gauge.
This is not a small capability and it is the reason older coaches are repairable here at all. A large share of RV manufacturers that built the coaches now needing panels have been out of business for twenty years. A shop that can only install supplied parts has nothing to offer those owners.
The tradeoff is time. Making a mould, pulling a part, trimming and fitting it takes days that ordering a part does not. We say that clearly at estimate rather than letting the schedule drift, because a fabricated panel job is measured in weeks.

Our Process and Timeline
Shop hours and calendar days are different things. These are the stages and the realistic duration of each.

Assessment and moisture mapping
The damaged area and its surroundings are tap tested and moisture mapped so the removal boundary is set by condition rather than by appearance.

Seam planning
Removal boundaries are set at locations where a seam can legitimately live. This decision is made before cutting, not during.

Removal and framing inspection
The panel or section comes off and the framing, insulation and substrate behind it are inspected. Damage found here is documented before proceeding.

Substrate and framing repair
Wet or damaged substrate is replaced and framing repaired, because a new skin over compromised framing fails from behind.

Common Problems and How We Solve Them
A previous shop patched my sidewall and the outline of the patch is showing.
SolutionA butt joint in open sidewall with no backing splice. Seasonal movement telegraphs it. Correcting it means removing the patch, extending the removal to a legitimate seam location and rebuilding with a proper splice.
My trailer skin was replaced and the interior wall is now soft in the same area.
SolutionThe skin was replaced over substrate that had already taken water. Wet lauan does not dry out inside a wall. That section has to come back out and the substrate replaced before a skin means anything.
The manufacturer of my coach closed and no panels exist.
SolutionWe mould a replacement from the opposite side of your own vehicle, which gives correct curvature and surface texture, or form the section in aluminum in house. It adds time to the schedule and it produces a correct part.

Do you check what is behind the panel before closing it up?
Always, and it is documented photographically. Framing, insulation and substrate get inspected while access exists. Closing a new panel over rotten framing is the single most expensive shortcut in this trade.
Will the new panel match the rest of the vehicle?
It is refinished with a color match read off your actual surface and blended into the adjacent area. On a heavily faded coach we will tell you where blend distance needs to be generous, and where refinishing the whole surface gives a better result for similar money.
